DESCRIPTION AND OPERATION

1. DESCRIPTION (See figure 1 to 12) A. The 737 aircraft has several types of lavatory module. The modules differ in locations. (See Fig.1) The modules differ in structure in relation to installation in the aircraft. They are designed to be removed from the aircraft after being disassembled in several subcomponents (Refer to DISASSEMBLY). Each modules consists primarily of a side wall, sink wall, door wall, lining and backpanel, an out board panel, a header, an entry door, floor and a ceiling assembly. Each modules includes a sink cabinet assembly, dispenser cabinet assembly, utility cabinet, toilet shroud, electrical assembly and plumbing assembly. B. The sink cabinet is comprised of a sink top and cabinet assembly consisting of a faucet and drain assembly, wash basin, face panel, mirror cabinet comprise a liquid soap dispenser, amenity door and sanitary napkin dispenser. The waste disposal is comprised of a disposal door, access door and a waste container. C. The dispenser cabinet is comprised of facial tissue dispenser, amenity door. D. The utility cabinets are comprised of a cabinet assembly, a removable access door and an electrical utility panel. The removable access door is attached by dispenser cabinet.

E. The utility panel assemblies are functionally identical for all lavatory modules. Each utility panel consists of a fluorescent ballast (M1) and wire cables with a connector. The module is provided a call switch (S3) and return to seat lamps (L4). F. The toilet shrouds for all lavatory modules are functionally identical. Each toilet shroud consists of a shroud assembly (or frame) and a toilet seat assembly.

G. Electrical Installations (1) Electrical installation for each lavatory module consists of auxiliary light, fluorescent lights, a utility panel, a vacuum flush control assembly, a loudspeaker, a hot water heater, miscellaneous relays, a transformer and associated electrical wiring. (2) Auxiliary Lights (L5) is provided thru 28 volt DC power and is operative whenever aircraft cabin interior dome lights are on. The main (fluorescent) lights (L1, L2), using 115 volt AC, are automatically turned on when switch (S1), installed in the entrance door wall, is closed when the entrance door is closed. Fluorescent Ballast (M1) is installed between switch (S1) and fluorescent lights (L1, L2) to provide increased voltage, preventing flickering of lamps when they are turned on. The "return to seat" lamps (utility panel) utilize 28 volt AC. The attendant call switch (utility panel S3) utilizes 28 volt DC power. (3) Speaker (LS1) is a 3.2 ohm, 400 Hz unit utilizing 115 volt AC aircraft intercom system power. (4) The water heater (H1) utilize 115 volt AC power. (5) The vacuum flush control assembly is not part of lavatory. See vacuum waste system. H. Plumbing Installations (1) The plumbing installations are functionally identical. Minor variations exist between lavatory modules only to the extent of hoses and tubes usage in relation to the sink cabinet configuration. (2) Each plumbing installation consists of a water inlet line, a water heater, water distribution lines to hot and cold water taps, sink overflow and drain lines and a drain muffler (or vent) line.

2. OPERATION A. Operation of equipment in a lavatory module consists primarily of performing basic exercises as opening and closing of access doors, operating hot and cold water taps and electrical switches to close circuitry to lights, vacuum toilet, etc. B. Normal operation of the sink cabinet assembly consists of opening sidehinged access doors and operating faucet and drain. C. Side-hinged access door unlocks and opens when actuator latch is pulled sufficiently to disengage. The door is locked in closed position by pushing door until it latches. (see Fig.2)

Adjust latch by moving striker forward to remove friction between Striker and latch. (See Fig.3) CAUTION: DO NOT USE SIDE-HINGED ACCESS DOOR AS A BRACE OR HANDHOLD. D. Bottom-hinged amenity door opens by pulling upper side. CAUTION: DO NOT PROP OPEN BOTTOM-HINGED AMENITY DOOR AND USE AS A FOOT HOLD OR STEP LADDER. E. Facial tissue dispenser door opens when push the upper both corners once, and closes when push once again. (see Fig.4) CAUTION: DO NOT USE FACIAL TISSUE DISPENSER DOOR AS A BRACE OR HANDHOLD. F. Mirror cabinet door opens when push the rod of bottom right side. (see Fig.5) Adjust mirror latch by moving latch plate. (See Fig.6) CAUTION: DO NOT USE SIDE-HINGED MIRROR AS A BRACE OR HANDHOLD. G. Operation of ash tray assembly, to uncouple tray and holder. (when waste ash and clean inside.) WARNING: DO NOT TOUCH INSIDE WHEN FIRE OR SMOLDER FIRE REMAIN INSIDE. OPERATE AFTER EXTINGUISH FIRE AND COOL DOWN ASH TRAY. Pull open ash tray. Push up the upper tab inside Continue push up the tab, push down and pull ash Lift up ash tray when the upper side hook is off Push ash tray in the holder to couple them. (see

H. Operation for refilling liquid soap. Remove the cap, and refill liquid soap. Replace the cap. (see Fig.8) NOTE: View eyes to check liquid soap level. Refill when level can be seen at the lower window. Do not fill over level than the upper window. J. Operation for release the catch of slab door. Put a small flat stick into the hole and sift the catch until release it. Push the catch to return it. (see Fig.9) NOTE: Usually, do not do this operation. Do this operation only when the passenger inside must be rescued, by some emergency situation.

K. The hot and cold water faucets are spring-loaded to prevent continuous flow of water into the skin basin. Hot water is achieved by pressing the water tap, permitting water from water inlet line to flow through an in-line water heater. The water heater has a capacity of approximately one quart with capability of heating newly received cold water in a matter of seconds. NOTE: The drain rod is spring-loaded in the closed position; thus, it is possible for water to remain standing in the sink basin. It is recommended that periodic checks be made of all lavatory modules by line and flight personnel to assure that any standing water be emptied from sink. It is recommended that sink basin becomes empty before take-off and landing. L. Electrical Operation (Refer to applicable wiring diagrams in TESTING AND FAULT ISOLATION.) (1) With lavatory power connector (P1) connected to 3 phase, 400 Hz, 115 volt AC; 28 volt DC and 28 volt AC systems, all lavatory electrical functions may be energized and controlled. (2) Auxiliary light (L5), utilizing 28 volt DC power, is illuminated whenever aircraft cabin dome lights are on. Main (Fluorescent) lights (L1, L2) are automatically turned on when switch (S1) is closed. Fluorescent Ballast (M1) is installed between switch (S1) and lights (L1, L2) to provide increased voltage, preventing flickering of lamps when they are turned on. (3) Utility panel lights, utilizing 28 volts AC power, consist of "return to seat" lights (L4) (utility panel). The utility panel includes an attendant call switch, utilizing 28 volt DC power to illuminate a LAV call light out of the lavatory module. Light is held in illuminated mode by a holding relay (R1). Light is a press-to-reset type which, when pressed, removes power from coil of relay (R1). (4) Speaker (LS1), installed in utility cabinet and header, is 3.2 ohm, 400 Hz unit utilizing 115 volt AC aircraft intercom system power.

(5) Vacuum flush control assembly (M6) utilizes 28 volt DC power. NOTE: The vacuum flush control assembly is not part of lavatory. See vacuum waste system. (6) Water heater (H1) utilizes 115 volt AC power. The heater is Thermostatically controlled with the capability of sensing the contents when it is below pre-established temperature. When contents of tank are below pre-established temperature, heater elements are activated to increase water temperature to desired temperature.

M. Operation of plumbing assembly is limited to faucet and drain operation, and opening and closing of a main water inlet valve. All other operational features are automatic such as flow of water, drain of waste water, etc. N. Operation of water supply valve. (See Fig.10) Valve is located in access door. Usually valve position is SUPPLY ON. When some replacement needs of toilet assy or faucet assy, set valve position in OFF. When some check needs of toilet assy or faucet assy, set valve position in TOILET ONLY or FAUCET ONLY. NOTE: Set valve click positions. In middle of click positions, water does not flow correctly. P. Operation for adjusting toilet lid. (See Fig.11) Q. Operation of WATER HEATER. (Refer to CMM 38-13-51; Vendor 0AJJ0) CAUTION: DO NOT TURN ON POWER SWITCH WHEN WATER HEATER IS EMPTY. R. Operation of DOOR SWITCH ASSY (S1). (See Fig.12) (1) DOOR SWITCH ASSY (S1) is located in entrance door wall. DOOR SWITCH ASSY has two switches, one is PRIMARY SWITCH and another one is SECONDARY (SERVICE) SWITCH. (2) Usually set SECONDARY (SERVICE) SWITCH in the OFF-POSITION. Close door and engage LATCH ASSY, the main (fluorescent) lights and lavatory occupied sign are automatically turned on, because PRIMARY SWITCH is pressed by LATCH ASSY. (3) Open door and set SECONDARY (SERVICE) SWITCH in the ON-POSITION, the main (fluorescent) lights and lavatory occupied sign illuminate. CAUTION:

DO NOT PRESS PRIMARY SWITCH MANUALLY. PARTICULARLY AVOID INSERTING AN ALIEN SUBSTANCE IN PRIMARY SWITCH.

Open access door. Loosen the screws that hold the top and bottom strikers. Move strikers back or forward as required to obtain proper latch engagement. Tighten screws to fix strikers in place. Close access door and verify proper engagement by observing red indicator on catch.

TESTING AND FAULT ISOLATION

1. TEST EQUIPMENT AND FIXTURE NOTE: Equivalent Substitutes may be used. A. The following equipment is recommended for performance of system functional tests: (1) Water source regulated 125 ± 1 psig (8.8 ± 0.07 kgf/cm2) range, flow meter with 0.20 to 2.0 GPM (0.76 to 7.5 l/min) accuracy range, filtered, with connecting hose.

(2) Hand pump, max. press, 4200psig(300kgf/cm2), delivery 0.017pt.(8cc), tank capacity 2.38gal.(9l).

(3) Electrical power supplies, 115 volts, 400 Hz, 3 phase, 12 amps per phase minimum, 28 volts, 400 Hz, 1 phase, and 28 volts DC, 3.2 amps, and 6 volts DC. (4) Test panel, circuit selection, electrical sub-system test. (See Figure 101 for suggested layout.) (5) Cables and connectors to connect test equipment to module. (6) Volt-ohm-meter, AC 0 to 500V, DC 0 to 500V, 0 to 10kohm. (7) AC ampere meter, 115V, 400Hz, 0 to 10A. (8) Air pressure source, regulated zero to 50 psig (0 to 3.5 kgf/cm2), filtered. (9) Thermometer, 32 ゚ to 200 ゚ F (0 ゚ to 93 ゚ C) range. (10) Stop watch.

2. EXAMINATION OF PRODUCT A. Each lavatory assembly shall be visually examined for completeness of assembly, finishes, workmanship, and marking. B. The name plate shall be checked for proper location, legibility, completeness, and correctness of nomenclature and entered data. All placards shall be legible and shall be located and attached. C. Plating, chemical coatings, decorative surfaces, etc., shall be free of scratches, abrasions, or other imperfections that could reduce corrosion resistance or appearance.

3. TEST PROCEDURE A. General After examination, lavatory shall be tested for water system leakage and function, and electrical sub-system continuity and function as described in the following paragraphs. B. Test Set-up (1) Connect water source to lavatory water inlet connection, and connect lavatory drain line to drain. (2) Connect electrical power supply to lavatory through test panel using test cables and connectors. Do not energize power source until specified. (3) Set water pressure to 20-25 psig (1.4-1.7 kgf/cm2). (a)

Open each (sink faucet) and allow water to flow until free of air bubbles.

(b)

Close aircraft supply shut-off valve, or pressure valve and wait at least one minute.

(c)

There shall be no dripping from faucets, which verifies no leak of shut-off valve.

(d)

Open shut-off valve and allow water to flow, then close faucets; they shall not leak.

(4) Energize AUDIO TEST AMP. and allow to warm up. C. Water System Tests (1) These tests verify ability of water system to function satisfactorily in providing required potable water with no external leakage. (2) Leakage Test. Dry all fittings and components. Maintain 124 to 126 psig (8.7 to 8.9 kgf/cm2) inlet pressure for five minutes minimum, then examine each hydraulic component and fitting; there shall be no evidence of external leakage.

(3) Flow Tests (Refer to CMM 38-12-35; Vendor 80477) NOTE: Maintain inlet pressure at 20 to 25 psig (1.4 to 1.7 kgf/cm2) during flow tests. The sink bowl stopper shall be open. (a)

Turn faucet counterclockwise and push it continuously to flow cold water. Measure water flow rate which shall be between 0.20 and 0.50 GPM (0.76 to 1.9 l/min). Water shall not splash outside sink at water pressure 40 psig (2.8 kgf/cm2).

(b)

Turn faucet clockwise and push it continuously to flow hot water, and measure water flow rate. The requirements are the same as step (a) above.

(4) Drain System Tests (a)

Open sink bowl stopper, then open fully faucet and maintain full water flow for 60 to 70 seconds. Drain flow rate shall be sufficient to prevent water level in basin from rising to overflow vent.

(b)

Close sink bowl stopper and fill basin to overflow vent level. Open faucet and maintain full water flow for 60 to 70 seconds; drain flow rate shall be sufficient to prevent overflow over sink basin edge.

D. Electrical System Functional Tests (1) Test Preparation (a)

All test panel switches shall be "open" unless otherwise specified, except "door switch test selector" switch shall be set to type of module being tested, and "test door switch" shall be set to "normal power". Open lavatory door.

(2) Auxiliary Light Test Connect a primary power source (28 VDC) to pins 29 (28 VDC) and 15 DC ground) of the lavatory disconnect, auxiliary light shall illuminate. Remove primary power source, auxiliary light shall be extinguished. (3) Lavatory Door Switch and Main (fluorescent) Light Tests (a)

Connect a primary power source (115V,400Hz) to pins 6 (115 VAC) and 39 (AC Ground) and 28 VAC to pin 3 (28 VAC) and 39 (AC Ground) of the lavatory disconnect.

Close and lock (slide in) lavatory door; Main (fluorescent) lights shall illuminate. Measure the voltage (VAC) at pin 4 (28 VAC) and pin 39 (AC Ground). The voltage must be 28 VAC. NOTE: If "lavatory occupied" light is connected to pin 4 and AC ground, "lavatory occupied" light shall illuminate.

(c)

Unlock (slide out) door, lights shall be extinguished. Measure the voltage (VAC) at pin 4 (28 VAC) and pin 39 (AC Ground). The voltmeter shall indicate 0 VAC. NOTE: If "lavatory occupied" light is connected to pin 4 and AC ground, "lavatory occupied" light shall be extinguished.

(d)

Disconnect the primary power source.

(4) "Return to Seat" Sign Test Connect a primary power source (28 VAC,400 Hz) to pins 27 (28 VAC) and 28 (AC ground) of the lavatory disconnect, "return to seat" sign shall illuminate. Remove primary power source, sign shall be extinguished. (5) "Attendant Call Button" Tests (a)

Press "attendant call" button. "Reset" button light shall illuminate. Release "attendant call" button; light shall remain illuminated.

(b)

Press attendant call "reset" button; reset button light shall be extinguished

(6) Vacuum Toilet Flush Switch Tests (a) Connect an ohmmeter across contacts 31 and 43 of the lavatory main connector (J1). There shall be no continuity (infinite ohms) on the ohmmeter. (b)

Place a jumper wire across contacts 2 and 5, 3 and 4 of J11 (Vacuum Flush Control Assembly Disconnect). There shall be no continuity (infinite ohms) on the ohmmeter.

(c)

Push the Toilet Flush Switch. The ohmmeter shall indicate 10 ohms or less.

(d)

Release the Toilet Flush Switch. There shall be no continuity (infinite ohms) on the ohmmeter.

(e)

Remove the jumper from contacts 2 and 5, 3 and 4 of J11. Remove the ohmmeter from contacts 31 and 43 of the lavatory main connector (J1).

(f)

Connect the ohmmeter across contacts 43 and 15 of the lavatory main connector (J1) There shall be no continuity (infinite ohms) on the ohmmeter.

(g)

Place the jumper wire across contacts 8 and 2 of J11. The ohmmeter shall indicate 10 ohms or less.

(h)

Remove the jumper from contacts 8 and 2 of J11. There shall be no continuity (infinite ohms) on the ohmmeter.

(i)

Remove the ohmmeter from contacts 43 and 15 of the lavatory main connector (J1).

(j)

Return the system to normal.

(7) Water Heater Tests (Refer to CMM 38-13-51; Vendor 0AJJ0) (a)

POWER switch located on the water heater is in the OFF position.

(b)

Water in the heater is to the normal level.

(c)

Connect a primary power source (115 VAC, 400Hz) to pins 38 (115 VAC) and 39 (AC Ground) of the lavatory disconnect. Also connect a wattmeter in the circuit. The indicator light shall not be illuminated and the wattmeter will indicate 0 watts.

(d)

Set the POWER switch to ON. The indicator light must be illuminated and the wattmeter must indicate 378-462 watts.

(e)

Allow water heater to heat up. Verify operation of thermoswitch by observing ammeter and light cycle "on" and "off". When the thermoswitch opens, the wattmeter shall indicate approximately 0 watts. NOTE: The indicator light will remain on indicating that the overheat switch has not actuated.

(f)

Place a thermometer in water flow approximately 2.0 inches below faucet and allow water to flow for 20 seconds. Check water temperature at end of 20 second flow period; temperature shall be 105 ゚ F to 130 ゚ F (40 ゚ C to 54 ゚ C).

(g)

Set POWER switch to OFF, remove wattmeter and disconnect the primary power source.

(8) Speaker Test Actuate AUDIO TEST AMP, then test Lavatory P.A. speaker; sound shall be clearly understandable and of adequate volume level.

(9) Smoke Detector Tests PART No.PU90-499R3 (Refer to CMM 26-10-02; Venor S5065) PART No.474560-21 (Refer to CMM 26-10-79; Venor 61423)

Connect a primary power source (28 VDC) to contacts 23 (28 VDC) and 15 (DC Ground) of the lavatory disconnect. The smoke detector power indicator shall be illuminated.

(b)

Generate smoke adjacent to the lavatory smoke detector. The alarm shall be sounded. The red alarm indicator shall be illuminated.

(c)

Clear smoke from lavatory and reset the smoke detector. The alarm shall cease and the red alarm indicator light shall not be illuminated.

E. Draining and Cleaning (1) De-energize and disconnect electrical power source and test panel. (2) Disconnect water source, then connect inlet hose to drain. Allow water system to drain through inlet connection. Connect air pressure source to sink faucet outlet, using connector then blow system dry. (3) Cap on plug all fittings and connections. (4) Dry all spilled water, inside and outside unit. Use a soft clean cloth to remove all water stains and soil.

4. FAULT ISOLATION Faults most likely encountered during operation of plumbing system and electrical system are listed in Tables 101 and 102 together with possible causes and corrective action. NOTE: All fault isolation data presented assumes that aircraft power and water supply is functioning to the units and all systems and electrical wiring have been correctly assembled. If incorrect wiring is suspected as being a probable cause for a malfunction, perform a continuity check of all affected wiring. (Refer to ELECTRICAL WIRING DIAGRAM Fig.102-103)

After performing required remedial action, check system function to ascertain that fault has been corrected. If necessary, continue corrective procedures until fault has been corrected.

CLEANING

1. GENERAL A. Clean all parts thoroughly before making inspections to determine existence of, extent of, and exact location of defects. B. Cleaning is also an extremely important overhaul function for parts that are exposed to repeated wear, minor nicks and scratches and to acids in the form of liquid. In addition, many recessed parts are not normally accessed and cleaned during routine maintenance or at major servicing. Refer to Table 401 for recommended cleaning materials.

2. ELECTRICAL AND PLUMBING INSTALLATIONS A. Wash outer surface of all electrical parts with detergent Electro-Sol or equivalent, and water heated to approximately +180F (+82C). Use 0.05 ounces of detergent per gallon of water (0.3 grams of detergent per liter of water). After cleaning thoroughly, wipe all surfaces with a clean cloth dampened with water heated to +180F (+82C). B. Loosen dust and grit on electrical parts with a soft brush and blow loosened material clear with dry, filtered, compressed air. Then clean electrical components with clean, lint-free cloth or soft bristle brush moistened in Aliphatic Naphtha and allow to air-dry. WARNING: ALIPHATIC NAPHTHA IS FLAMMABLE. USE NAPHTHA ONLY IN A WELLVENTILATED AREA, REMOVED FROM VICINITY OF OPEN FLAME OR ELEVATED TEMPERATURE. AVOID PROLONGED OR REPEATED CONTACT WITH SKIN OR INHALATION OF TOXIC SOLVENT VAPORS. USE STANDARD SAFETY PRECAUTIONS FOR HANDLING FLAMMABLE MATERIALS. C. Neutralize any signs of corrosion using a cloth saturated in a liquid solution of 50-percent distilled water and 50-percent corrosion removing compound or equivalent. After neutralizing corrosion, flush area thoroughly with clean warm water and dry with filtered compressed air. Mark each area suspected of corrosion and cleaned in this manner for inspection.

D. Clean and disinfect plumbing parts as follows: (1) Flush with a solution of 5 tablespoons (20ml) of liquid disinfectant to each gallon (liter) of distilled water. (2) After cleaning with disinfectant solution, flush thoroughly for five minutes with fresh running drinking water. (3) Use clean, dry, compressed air at 20 psig (1.4 kgf/cm2) to blow out and dry parts.

3. STRUCTURAL PARTS CAUTION: MANY PARTS OF THE STRUCTURES ARE FABRICATED FROM A MULTIPLY HONEYCOMB PANEL. DO NOT EMPLOY CLEANING PROCEDURES OUTLINED FOR METAL PARTS (SUCH AS PARTITIONS, ANGLES, ETC.) OR DAMAGE TO THE DECORATIVE FINISH OF THE HONEYCOMB PANELING WILL RESULT. A. Remove dirt, grease or oil deposits from honeycomb paneling and sink top by washing with a clean cloth saturated in Isopropyl, Isobutyl or Ethyl Alcohol. NOTE: To remove stubborn stains from honeycomb paneling it is permissible to use a high grade of household scouring powder, provided it is not used with any type of abrasive scouring pad. B. Remove dirt, grease or oil deposits from metal structural parts by washing with a clean cloth saturated in Toluene, Benzene or Xylene cleaning solvent. C. Neutralize any signs of corrosion as specified in 2.C above. D. Disinfect toilet shroud parts by washing in disinfectant solution as specified in 2.D above. 4. THERMAL PLASTIC PARTS CAUTION: THESE PARTS (DISPENSER, DOOR EDGE TRIM, ETC.) MUST NOT BE CLEANED WITH CHLORINATED SOLVENTS, KETONES, ACETONE, FREON 11, 12 AND 22 OR CHLORINATED DETERGENTS. THESE SOLVENTS WILL ATTACK POLYCARBONATE PLASTICS AND WILL RESULT IN CRAZING OR CRACKING. DO NOT CLEAN WITH CARBON TETRACHLORIDE, TRI AND PERCHLORETHYLENE, ETHYLENE AND METHYLENE CHLORIDES OR MEK. A. Remove dirt, grease or oil deposits by washing in hot water with mild detergent and rinse with clear water. B. Remove local soils with a clean cloth dampened with Isopropyl Alcohol. 5. RESIN TRANSFER MOLD (RTM) PARTS A. Remove dirt, grease or oil deposits by washing in hot water with mild detergent and rinse with clear water. B. Carefully look over lavatory assembly as follows: (1)

Check all parts fabricated from multi-ply honeycomb paneling for evidence of warpage, punctures, delamination or chipped potting material on panel edges. Refer to REPAIR paragraph 4 for repair of panel punctures and repair of chipped potting material on panel edges.

Carefully look over electrical installation as follows: (1)

Check all cable and harness assemblies for bare wires, crimping, cable clamp wear and general damage.

Check all relays, lamp sockets, connectors, receptacles, ballasts, transformers, speakers and switches for cracks, corrosion, evidence of over-heating and any other evidence of damage which could impair electrical operation.

GENERAL A.

Except for those permissible repairs outlined below, repair of detailed parts and components is not considered practical; however, basic bonding removal and replacement of inserts and riveting is permissible if structural integrity of lavatory is not impaired. Parts which do not meet inspection requirements shall be replaced.

B.

In addition to permissible repair and replacement of defective parts, certain routine parts replacement shall be conducted at each maintenance, regardless of apparent condition of parts. The following parts, if removed during disassembly procedures, shall be routinely replaced at each maintenance. (1)

Plumbing sleeves, nuts and bushings.

(2)

All electrical lamps.

ELECTRICAL INSTALLATIONS A.

Replace all wiring found to be defective during inspection.

B.

Replace all electrical components which do not pass inspection or are found to be defective during testing.

BONDING CAUTION:

A.

CLEANING AND CEMENTING OF BONDED ITEMS SHALL BE DONE IN A DUSTFREE AREA TO PREVENT POSSIBILITY OF IMPURITIES AFFECTING SUCCESSFUL APPLICATION OF ADHESIVE.

Replace floor mats as follows: (1)

To remove bonded floor mat, carefully pry damaged mat from pan with sharp, flat tool. After damaged mat has been removed, a light abrasive action may be used to remove adhesive residue remaining on floor.

(2)

To install a new floor mat, apply adhesive sheet (BMS5-91 Type 2) to back side of the floor mat except surrounding 1 inch. NOTE:

Bond floor mat except surrounding 1 inch, particularly except screw head of floor pan assy. It makes easy next replacement of floor mat or disassembly of floor pan assy.

Assemble floor mat, applying sufficient pressure (about 80 lbs) to ensure contact of mating surfaces. Apply sealant (TSE 382-C) to surrounding edge of floor mat. CAUTION:

Repair bonded polycarbonate placards, and nameplates as follows: (1)

Gently pry edge of placard, chart or nameplate a sufficient amount to provide a finger grip. Peel placard, chart or nameplate from panel surface. CAUTION:

DO NOT USE A SHARP TOOL TO PRY EDGE OR DAMAGE TO PANEL SURFACE WILL RESULT.

If placard has adhesive other than BMS5-91 applied to back surface, prepare placard as follows: (a)

Remove release paper from back of placard.

(b)

Apply BMS5-91 film adhesive to back of placard and trim excess.

(c)

Laminate adhesive to placard on a heated roll laminator or warm placard not more than 140F (60C) and firmly rub release paper with cheesecloth.

(3)

If placard has BMS5-91 film adhesive applied to back surface, no further preparation of placard is required.

(4)

If placard has no adhesive applied to back surface, prepare placard as follows: (a)

Roughen back surface of placard with sand paper.

(b)

Clean placard with Aliphatic Naphtha.

(c)

Apply BMS5-91 film adhesive to back of placard and trim excess.

(d)

Laminate adhesive to placard on a heated roll laminator or warm placard not more than 140F (60C) and firmly rub release paper with cheesecloth.

Wipe panel surface free of dirt, grit and adhesive residue with a clean, lint-free cloth dampened with detergent cleaner. Install a new placard, or nameplate as follows: (a)

Mark off area on receiving surface 1/16 in. (0.16 cm) smaller than area of placard which will be covered by adhesive.

(b)

Remove release paper from back of placard and apply to primed substrate.

(c)

Use cheesecloth and thoroughly rub down placard using firm hand pressure.

(d)

If primed surface shows around edge of placard, remove excess adhesive with Naphtha.

Repair pad (cushion rubber) installed to toilet shroud as follows: (1)

Scrape off as much of damaged pad as possible with a sharp flat tool (stiff-blade putty knife or screwdriver). Carefully remove remaining adhesive with abrasive cloth or paper. NOTE:

It is permissible to use a power sander provided extreme care is exercised to prevent damage to toilet shroud. Using clean, dry, compressed air, remove all sanding residue. Clean area with a clean, lint-free cloth dampened with Naphtha.

(2) To bond new pads, prime with DC1204 (BAC5010 Type 79 CLASS P) primer according to manufacturer's instructions. Bond new part to toilet shroud with DC3145 (BAC5010 Type 79 CLASS A Silicone Rubber) adhesive according to manufacturer's instructions. NOTE: D.

Bond new pad same location as before.

Repair mirror backing and panel assembly trim strips as follows: (1)

Carefully pry damaged part from adjoining structure. CAUTION:

NOTE:

THE MIRROR BACKING AND PANEL ASSEMBLY TRIM STRIPS ARE BONDED TO DECORATIVE PANELING. EXERCISE EXTREME CARE WHEN BREAKING BOND OR DAMAGE TO DECORATIVE FINISHES MAY RESULT.

The adhesive bond may separate with adhesive residue remaining on both mating surfaces. Carefully scrape as much of residue as possible from both surfaces. Residue that remains on surfaces will not affect application of new adhesive when units (or new parts) are re-assembled.

Carefully cut just through face sheet in a regular pattern (such as rectangle or circle) around damaged area, and remove circumscribed section by peeling. NOTE:

The removed section should be kept as small as possible. Damage that extends into core or foam inserts may be repaired per paragraph B or C below.

Cut a piece of replacement face sheet as nearly as possible to exact size of removed section. The outer surface of replacement patch shall be the same as the remainder of the panel, in most cases Tedlar moisture barrier material, and the thickness of the patch shall be less than thickness of removed section by approximately 0.005 inch (0.013 cm) unless panel being repaired was fabricated with more than one "bond sheet".

Cut a piece of Type 120 Fiberglass fabric material of a size to produce a gap of 0.100 inch (0.25 cm) or less all around between it and surrounding panel facing when laid over core in removed section. NOTE:

It may be more convenient to saturate fiberglass as described in procedure (5) below and place it between two sheets of Polyvinyl alcohol film material before trimming to final dimensions.

Place a new facing, decorative side down, on previously cleaned and "released" tooling plate. It is sometimes advisable to apply release agent, Which called out in BAC5524 or BAC5565, to decorative surface for a few inches in from each edge to facilitate clean-up in event of resin seepage under lay-up.

On a separate work area, thoroughly wet out fiberglass with following mixture. Thoroughly blend BAC5010 Type 82 (Urethane Adhesive) base resin and catalyst in accordance with the manufacture's instruction and well mixed in. Apply mixture to fiberglass using rollers, squeeges, or other means to assure saturation without presence of excess resin to drip or run off during lay-up. Locate patch over exposed core. Panel facing around cut-out shall have been previously masked-off or "released" according to paragraph (4) above to facilitate clean-up. Fiberglass fabric, as used per paragraph (3) above, must be removed as fiberglass ply is laid in place. Prepare and add additional patch plies in same manner, if more than one thickness of "bond" sheet appears in panel being repaired.

Place facing patch accurately and tape in place, if necessary using masking tape or similar material, until pressure can be applied. Apply and maintain contact pressure by vacuum bagging, by using weights, or by other suitable means.

(7)

Vacuum bag assembly using normal techniques and cure at room temperature, under vacuum, for 24 hours or at 160±10 ゚ F(71±5 ゚ C) for 2 hours. As an alternative to vacuum bagging, contact pressure may be maintained for the same length of time using weight applied through a tooling plate.

(8)

After cure is complete, sand lightly if necessary to remove any ridges formed by squeeze-out of adhesive using care to avoid damaging moisture barrier film.

(9)

If seams where patch has been applied display gaps that are not effectively sealed with adhesive used for application of patch, sealing shall be accomplished per REPAIR paragraph 4.D.

Repair damaged honeycomb panels as follows: (See Fig.602) (1)

After exposing area of damaged core, circumscribe damaged core by cutting carefully around it in an essentially regular pattern, exercising care not to damage the facing opposite.

(2)

Remove outlined core by pulling free from facing bond line. Remove all shreds of core of significant size, and where practicable, sand lightly to diminish height of cured adhesive fillets.

(3)

Prepare a replacement section of honeycomb core, of proper thickness and cell size, by cutting so that its area is slightly larger than removed section. The new section should not be so large that considerable compression or crushing is required to fit it into place, but sufficiently large to ensure edge contact all around when fitted into place.

Apply resin mixture described in REPAIR paragraph 4.A(5) to honeycomb surface that will contact opposite facing and to faying edges that butt up against unremoved core.

Core patching adhesive may be cured simultaneously with adhesive used to apply face sheet patch or a new face sheet.

(6)

For smaller areas of damage, repair may be effected by removing loosened pieces of core and straightening compressed cells using forceps or similar tools.

(7)

Fill cells in damaged area with mixed part A and B of BMS5-28 Type 19 potting compound. Fill slightly above cell level.

(8) Cure for 24 hours 70 to 90F (22 to 32C) or for 5 hours at 100 to 120F (38 to 48C). (9) C.

Sand to flush with cell height of surrounding undamaged core.

Repair delamination of panels other than at edges as follows: NOTE:

Unless void or delamination is due to presence of contamination (such as silicones, etc.) which will actually preclude adhesion of a bonding agent, repair should be possible.

(1)

Drill holes through face sheet in area of delamination. Size of holes should be just large enough to accept a needle or tube fitted on a syringe.

(2)

If delamination exists between facing and core, a choice may be exercised, depending on installed position of panel, as to whether holes should be drilled through delaminated facing or through opposite face. If delamination, however, has occurred between plies of face sheet, the holes must be drilled through delaminated facing. NOTE:

Where number and location of holes necessary to allow adequate injection of repair resin can best be determined from trial and experience.

Inject resin mix described in REPAIR paragraph 4.A.(5) into holes. NOTE:

Where facing has separated from core, it is not necessary to inject enough material to fill core cells, but only enough to assure that essentially the entire debonded area of face sheet will have a thin coating of resin when panel is inverted.

For separations between face sheet plies, hold syringe at an angle to insure that resin is injected between the plies. Small holes at perimeter of debonded area may serve as an indication when resin has filled void area.

Cover injection holes with masking tape, apply pressure and cure per REPAIR paragraph 4.A.(6).

For delaminations between facing and core, the repaired panel shall be cured while in a horizontal position with delaminated face lower-most, against tooling plate.

(7)

Remove masking tape and, if any of the holes are not filled and effectively sealed with repair resin, completely seal the repair in accordance with paragraph D below.

Repair sealing of scratches, cracks, gaps, etc. in face sheets as follows: NOTE:

Sealing for exclusion of moisture from panel interiors is necessary, and either of the following techniques may be used.

(1)

For very narrow scratches penetrating into decorative laminate, but not into base resin, cover up scratches with touch up paint.

(2)

For larger scratches penetrating into base resin, fill scratches area with mixed part A and B of BMS8-201 Type 2 potting compound. Fill slightly below face of decorative raminate by wipe off the over filling. Cure for 24 hours 70 to 90F (22 to 32C) or for 5 hours at 100 to 120F (38 to 48C). Cover up scratches or gaps in decorative laminate with touch up paint.

Repair damaged inserts as follows: NOTE:

Should inserts require replacement because of damaged threads, being displaced by loading before potting develops full strength, being installed at a canted angle, or for any other reason, repair may proceed as follows. Refer to Table 601 for reference of insert when an insert requires replacement.

(6) Inject additional potting compound mixture (as required) through one hole in alignment tab with a Semco gun. Completely fill cavity, leaving a slight excess on the tab to compensate for shrinkage during curing. NOTE: Semco gun is applicator for potting compound; any approved vendor. CAUTION:

DO NOT PLACE ANY LOAD ON TABS FOR AT LEAST 24 HOURS AFTER CURING.

5. Repair Procedure for Resin Transfer Mold (RTM) Parts NOTE: Use RTM repair kit. (See Table 602) A. Repair for phenol FRP based Grani Coat finish parts like the Sink Deck and Sink Deck Expansion.
