SCOPE

2.1

GENERAL CCS VENDOR scope includes all aspects of CCS hardware, software and engineering services required to meet the functionality described in this document and the Scope of Work included in the project Scope of Work document.

DESCRIPTION

CCS VENDOR shall supply all elements of the CCS systems including design, engineering, fabrication, application programming, procurement, documentation, testing, implementation, inspection and commissioning support. CCS VENDOR shall provide specific anti-surge control line calculations and detailed procedures for performance testing and surge testing for each compressor specified for the project.

CCS VENDOR shall supply documentation, including control narratives, control strategy drawings specific to the project, documentation of project specific configuration database, programming instructions, and final tuning constants.

CCS Vendor shall provide troubleshooting manuals, programming manuals, operation manuals, and any project specific operating instructions.

CCS VENDOR shall develop the optimal control system design that shall protect the compressors from surge and provide performance control based on the application and control objectives. The control schemes shall be developed as necessary to suit the characteristics of the final selected compressors and drivers.

CCS VENDOR shall be responsible to provide Compressor Control System (CCS) for the required compressor trains. The CCS includes Start-up / Shutdown sequencing, Anti-Surge Protection, Performance Control, and Load Sharing. CCS VENDOR shall provide a System Design Document (SDD) for the CCS to PCS VENDOR to incorporate it into the overall PCS System Design Document (SDD). Refer to the project specification for SDD.

FUNCTIONAL SPECIFICATION

3.1

GENERAL REQUIREMENTS The CCS system shall be modular and configurable; accepting future expansion or replacement of hardware and control program online. Controls and instrumentation supplied by the CCS VENDOR shall be adequate to control the compressor at all operating conditions.

DESCRIPTION

All CCS system hardware and firmware shall be the latest “field proven” revision level at the time of the hardware freeze date as defined in the contract purchase order or the Preliminary Design Review (PDR) whichever is later. All CCS software shall be the latest revision level at the time of the Critical Design Review (CDR). CCS VENDOR shall obtain an approval of software version of CCS from PCS VENDOR / CONTRACTOR(s) / COMPANY prior to implementation.

Key elements of the CCS, including hardware and software, shall be from the manufacturer’s standard product line. System components and sub assemblies not previously provided successfully or field proven to other purchasers/ COMPANY shall not be considered for this project.

CCS Systems shall be technically qualified for use in Saudi Aramco by Process & Control Systems Department, Saudi Aramco, Dhahran and shall be listed as technically acceptable according to SAES-Z-002.

CCS VENDOR shall guarantee support of all hardware, firmware, and software associated with the controller and I/O subsystems and any proprietary communications equipment for a minimum period of twenty (20) years from the hardware freeze date as defined in the contract purchase order or the Preliminary Design Review (PDR), whichever is the latter. Support shall include spare parts and technical support. This support shall not be contingent on the customer upgrading to later releases of software or hardware. CCS VENDOR shall guarantee support of all workstations, servers, networking equipment and other Commercial-off-the-Shelf (COTS) equipment for a minimum period of ten (10) years from the hardware freeze date as defined in the contract purchase order or the Preliminary Design Review (PDR), whichever is the latter. Support shall include spare parts and technical support. This support shall not be contingent on the customer upgrading to later releases of software. Withdrawal of product support for CCS vendor supplied equipment shall be notified in writing to Saudi Aramco twenty-four (24) months in advance.

DESIGN VERIFICATION Final CCS design for each individual application shall be reviewed and approved by the PCS VENDOR / CONTRACTOR(s) / COMPANY. CCS VENDOR shall review the piping configuration and locations of vessels, flow elements, control valves and check valves, compressor performance curves, compressor driver characteristics, and line lengths and volumes, for compatibility with optimum surge protection and energy efficiency.

DESCRIPTION

CCS VENDOR shall ensure that the selection, location, orientation and range of field transmitters, flow elements, control valves and valve positioners are compatible. The CCS VENDOR shall also check and advise on the Recycle valve sizing criteria provided by the compressor vendor. CCS VENDOR shall provide support to PCS VENDOR to conduct dynamic simulation of critical compressor configuration if required by CONTRACTOR / Vendor.

Individual control algorithms for compressors installed in series within a single train or operating area, using either multiple independent compressors or multistage compression with a common driver, may be installed within a single CCS. Where a CCS is used to control more than one compressor, I/O associated with each compressor or compression stage shall be segregated into separate IO modules.

FAULT TOLERANT AND FAIL-OVER CAPABILITY

DESCRIPTION

Each controller shall provide failsafe and fault tolerant control - i.e., on-line redundancy with automatic fail-over and fallback strategies, to ensure uninterrupted control in the event of failure of a single controller. Controllers and I/O shall be fully hot swappable. They shall be capable of being replaced on-line without interfering with the operation of the active module and without causing a disturbance to the operation of the compressor. The failure of both the primary and redundant controllers shall cause the IO module to drive the anti-surge recycle valve to its fail-safe position, fully open.

In the case of failure (loss of signal) of the supervisory or remote DCS setpoint, the controller(s) shall retain the last valid setpoint.

Where the project is using a common Domain Controller / Active Directory Server for user account and password administration of the PCS workstations and servers, CCS workstations shall be integrated into the PCS Domain Controller(s) by PCS VENDOR. Access to CCS workstations shall be configured as per the requirements defined in Saudi Aramco Engineering Standard, SAES-Z-001 section 14, “System Access and Security”.

The valve trim characteristic shall be equal percentage or linear (as recommended by the compressor or CCS VENDOR); The response time from fully closed to fully open shall be a nominal three seconds or less (accomplished by using volume boosters, close tubing connections and the correct orifice Cv, in accordance with the Compressor Manufacturer’s recommendations) The ratio of the maximum selected valve capacity to the valve capacity demanded by the compressor surge curve (worst case scenario) shall fall between 1.8 and 2.2. Prior to compressor start-up, the anti-surge controller shall permit the recycle valve to be driven fully open. Once the anti-surge controller is activated, it will resume control of the recycle valve to maintain compressor minimum flow requirements. The first level shall monitor the compressor’s rate of advance towards its surge margin/control line and arrest the advance through manipulation of its recycle valve, its driver speed, or compressor load. The second level shall rapidly advance manipulation of the recycle valve, reset control margins, or adjust compressor operating parameters whenever a compressor enters the operating region between its surge margin/control line and its actual configured surge line. The third level shall detect when the compressor has entered surge, generate an alarm, increment a counter, and immediately drive the compressor to a safe operating region. All surge control margins and advance response control margins shall be increased appropriately to move them further to the right on the compressor map.

The CCS shall be configured to automatically increase the safety margin (ie the margin between the surge limit line and the surge control line) whenever the compressor operating point moves past the surge limit line. It shall be possible to adjust the percentage increase to the safety margin which is applied and to enable or disable this feature within the CCS.

Recovery from an anti-surge control action, which causes the recycle valve to open, shall be accomplished by utilizing a configurable exponential decay function with a nominal decay time of 30 to 60 seconds. The anti-surge strategies shall take into account all dynamic process changes, so that the compressor is protected in all possible situations.

DESCRIPTION

The anti-surge controller shall initially be set up using the compressor VENDOR’s actual surge curve. This surge line shall be updated upon completion of actual surge testing of the compressor using the actual process gas. The anti-surge control module shall incorporate a surge detector and surge cycle counter. It shall be possible to reset the surge counter from the control module front panel or from the DCS via redundant serial link.

HIGH SPEED DATA AND TRIP EVENT CAPTURING SYSTEM

DESCRIPTION

A high-speed data capture and archiving station shall be provided. The system shall capture all compressor operating parameters at a maximum scan rate of 100 milliseconds. the moment of start-up and all Shutdowns. High speed data capture shall be stored to harddrive during critical event periods. Critical events are defined as startup, shutdown, compressor surge and emergency trip events.

COMPRESSOR OPERATING PHILOSOPHY

5.1

GENERAL Start-up and shutdown of compressors shall be in accordance with the general philosophy described below. CONTRACTOR(s) shall develop the final detailed start-up and shutdown requirements for each compressor service to suit particular application and the actual compressor chosen.

DESCRIPTION

5.2

START-UP Start-up of a compressor shall take place primarily in the field at the local control panel adjacent to the machine, with supervision from the control room operator via the DCS. Start-up sequence logic shall also be provided to ensure the compressor is started in a safe manner.

If necessary the operator in the field shall purge the compressor with process gas by opening the suction EIV bypass valve and opening the vent valve to HP flare either on compressor discharge or downstream of the after cooler.

The compressor is pressurized by the field operator opening the suction ZV bypass valve, ensuring all vent valves are closed. Once the differential pressure across the bypass valve falls below its trip value the operator can open the main suction EIV and close the bypass valve. With the compressor pressurized, the field operator drains the casing of any condensed liquid. When the draining is complete the field operator confirms the operation by pressing the local ‘Casing Drain Acknowledge’ button, which sends a signal to the start-up logic and is indicated on the DCS.

Once the ‘Permissives Cleared’ indication is set, the field operator presses the ‘Ready to Start Request’ button on the LCP. When the request is received in the DCS, the control room operator confirms the request by pressing the DCS ‘Ready to Start’ button. This sets the ‘Ready to Start’ indications on the LCP and the DCS, and provides a final permissive to the start-up logic. The field operator presses the ‘Start’ button on the LCP. This will start the applicable driver. The compressor will start in full recycle.

DESCRIPTION

When the compressor is running, the field operator opens the bypass valve of discharge ZV. Once the differential pressure across the bypass valve falls below its trip value the operator can open the discharge ZV and close the bypass valve. When the compressor discharge ZV is open the compressor can be loaded as required, utilizing the ramp-up/ramp down function of the performance controller, and transferred to automatic control.

A normal stop can be initiated from the CCR Operator console or the LCP, which will shutdown the compressor in a planned sequence. Logic shall be implemented within the CCS and ESD to automatically unload the compressor to full recycle before the driver is stopped.

ESD shutdown will cause the compressor to stop immediately. CCS shall be configured with an input from ESD sytem to indicate an ESD shutdown has occurred. CABINET REQUIREMENTS

GENERAL CCS VENDOR shall provide free-standing cabinets to house the CCS equipment, associated auxiliary equipment and marshalling of IO signals.

DESCRIPTION

CCS cabinets shall be of the same shape, size and color as the other PCS system cabinets. CCS cabinets shall comply with the requirements specified in Saudi Aramco Material Standard for Instrument control cabinets, 34-SAMSS-820 “Instrument Control Cabinet – Indoor” for construction, wiring, layout, terminal block design, tagging and power distribution. CCS Cabinets shall have front and rear access. Each cabinet shall be supplied with full width removable top and bottom entry plates. JO/EWO

INTER-CABINET WIRING CCS VENDOR shall provide all required intra-cabinet wiring for the CCS within the process interface buildings. Where there is a requirement for interconnection of CCS cabinets between different buildings, CONTRACTOR(s) shall be responsible for installation of cabling between the buildings. CCS VENDOR shall specify the type and permissible maximum length of cable that can be installed between units without affecting the rated performance, failsafe or self-checking operation of the CCS. POWER SUPPLIES

DESCRIPTION

Two, 230vAC, 60HZ, Uninteruptible Power Supply (UPS) feeds fed from different power distribution panels shall be supplied to each CCS cabinet. CCS VENDOR shall provide a power distribution panel inside the CCS cabinets. The panel shall accept redundant 230 vAC UPS power circuits. The CCS Vendor shall distribute power to various loads within the cabinet using branch circuits. Each branch circuit shall be protected by a circuit breaker.

The loss of a single UPS power feed shall not cause a shutdown of the CCS or a process disturbance.

Syswtem and field power supplies shall be fully redundant and sized to continuously supply 125% of its connected load while one power supply unit is removed (at rated voltage, ampacity, and at maximum ambient temperature of 50°C). Each power supply shall be protected by a properly sized circuit breaker or fuse. Output protection shall be provided via a combination of strategies (i.e., diode auctioning/isolation - where diodes are rated at not less than 300% of the maximum power supply current delivery and time-over voltage/over-current protection).

STAGING, INSPECTION AND TESTING

GENERAL CCS VENDOR shall be responsible for the inspection and quality assurance of all materials, equipment and for the standard of the workmanship.

DESCRIPTION

CCS VENDOR shall be responsible for providing all instrumentation, software and other equipment necessary for complete and efficient testing of the entire system. CCS Vendor shall comply with requirements for “Staging, Inspection and Testing” of the CCS equipment. Specifications for staging, inspection and testing are detailed in the project specification for PCS Vendor Services as applicable.

The FAT shall test the complete CCS including all composite modules, interconnecting wiring, and associated circuitry shall be subject to both hardware and software functional tests. These tests shall demonstrate the functionality of each individual component module within the integrated CCS, including individual I/O point tests. All CCS software and application logic shall be verified and tested using dynamic simulation techniques to ensure the proper functioning of the system.

GENERAL The CCS VENDOR shall provide services such as administration, inspection, QA/QC, testing, delivery, site installation, documents and NMR as defined in the Project Specification for Process Control System VENDOR Services.

Control action taken as a result of detecting incipient surge or encountering a surge cycle, in order to prevent compressor damage and process upsets without sacrificing energy efficiency or process capacity, such that the anti-surge recycle valve is driven open, the compressor speed, is altered, or a combination of both.

Availability

The probability that a system will perform its designated function when required to do so. It is expressed as the fraction (or percentage) of time a system or individual module remains on line and performs as specified during an observation period. Process conditions (flow, pressure, temperature), detected by compression train instrumentation, which are precursors of radical flow and pressure reversals across a compressor rotor or case.

Noise

Any component of a transducer output that does not represent the variable intended to be measured.

Performance Control

Control actions taken in order to maintain a primary process variable at a given set-point, to maintain process limiting variables within safe or acceptable ranges (while not violating specified constraints) and, where applicable, to distribute the total flow or pressure demand using more than one compressor train.

Separate output responses may be coupled with PID control to achieve optimum control of compressors, i.e., open loop response, step-changes in manipulated variables, adaptive gain and tuning parameters, etc.

Rack

Cabinet used for mounting enclosure for the monitoring system. The racks to be used for these systems shall be 19” wide.

Reliability

The probability that when operating under stated environmental conditions, the system will perform continuously, as specified, over a specific time interval.

Surge

Dynamic self-oscillation of pressure and flow which can occur across a single stage, or across multiple stages, of a compressor in response to low or high discharge pressure.

Surge Curve(s)

Curve(s) which delineate the points at which a compressor experiences a flow reversal due to its inability to impart forward momentum to the fluid it is acting upon. Surge curves normally plot polytropic head vs. volumetric flow at a particular compressor speed.

Surge Detector

A sensing circuit and associated logic designed to utilize a unique process parameter, such as inlet gas flow rate, as a precursor to detect the first flow and pressure reversal

Surge Limit Line

A linearised control line inserted between the anti-surge margin line and the actual compressor surge curve, which has the function of initiating an open-loop step change to drive the anti-surge Recycle Valve open.

Surge Margin/Control Line

A control line which is constructed a certain distance to the right of a classical surge curve, for a given compressor speed to give the controller time to respond before the compressor reaches surge.
