The Bosch Automotive Story

In 1898 Robert Bosch developed a magneto ignition device and adapted it to suit a vehicle engine. In doing this he developed the first reliable ignition system, solving one of the greatest technical problems faced by the automotive industry at that time. This key innovation was the first chapter in the success story of Bosch as an automotive supplier. From 1902 Bosch developed a high voltage magneto ignition system incorporating spark plugs. While the magneto ignition has long since been replaced by battery ignition systems, Bosch today manufactures more than 300 million spark plugs per year, using the very latest precious metal technology. As cars became a product for the masses, Bosch recognised the prospects for developing motor vehicle lighting. Research in this area resulted in the launch of the Bosch automotive lighting system, comprising of headlights, a generator, a regulator and a battery. This was a significant milestone for both Bosch and the industry, being the first all-in-one system available to consumers, and also the basis for components such as starters, horns, windshield wipers, indicators and car heating systems to be developed and added to the business. From about 1920, the growth of diesel engines in trucks was a concern at Bosch, because diesel engines did not need an ignition system, the company’s main sales driver. To capitalise on this technological advance, Bosch began developing diesel injection pumps and in 1936 launched the first diesel injection pump for passenger cars. Today, Bosch is the global leader in diesel technology, whether it be for passenger cars, trucks or injection systems for ships. In the years that followed, Bosch made numerous developments with other automotive products. Gasoline injection systems were developed from

1935 and by 1967 had all but displaced the carburettor. Braking systems have also been part of the Bosch offering since 1927. The introduction of the Bosch ABS antilock braking system in 1978 was a significant development in vehicle safety, laying a foundation for the development of further systems, such as Traction Control and the Electronic Stability Program (ESP®). LPG Technology - A History and a Future
Did you know that LPG-powered vehicles have a longer history than petrol and diesel powered vehicles? The first LPG-driven car was built in 1862 by Etienne Lenoir. It provided the technological archetype for the later development of diesel and petrol vehicles. The idea of propelling a vehicle with LPG remained alive, and some work was done on the concept, but the automotive industry focused on diesel and petrol – until recently.

LPG burns clean. It produces no soot and very few sulphur emissions, posing no ground or water pollution hazards. It also helps vehicles reduce greenhouse emissions by 15% more than their petrolpowered equivalent. Refuelling LPG is a fully sealed process compared to petrol refuelling which releases chemical vapours into the atmosphere. The high-octane numbers of LPG allow better use of the “knock” limit (the degree of spark advance before detonation), resulting in more dynamic performance.
There are mainly two types of LPG vehicles 1. Dual-fuel vehicles have two fuel tanks allowing the driver to switch between LPG and petrol power with a dash board switch. As a rule these cars have higher mileage (range) than single-fuel cars, and performance differences are barely noticeable. 2. Single-fuel vehicles are LPG-only, but could have a small emergency tank that holds a small quantity of petrol. Being purpose-designed for LPG, the engines are more efficient than dual-fuel engines
As an energy source LPG clearly differs from natural gas and electricity. It can be easily stored and transported in purpose-built pressurised containers. These tanks cannot explode and are less of a fire hazard than petrol tanks. When lightly compressed, LPG becomes a liquid and therein lies the benefit - one litre of liquid LPG is the equivalent of 270 litres of gas. Spark Plugs in LPG Versus Petrol Engines
Dual-fuel or single-fuel, petrol or LPG; all spark-ignition engines work in the same basic way. This fact allows almost any petrol engine to be easily and economically converted to LPG. However, there are some significant differences in how an engine functions when it runs on LPG compared to petrol. Combustion chamber temperature When petrol enters the combustion chamber, evaporative cooling occurs. This cools the spark plug and other components (“charge cooling”). Since LPG is not a liquid, it burns dry, so there is no charge cooling effect. That means the combustion chamber and spark plug electrode are hotter. Higher voltage requirements As the internal combustion temperatures and pressures are higher in LPG engines, they need higher spark voltage for ionisation (the spark to jump the electrode gap) than petrol engines. Where a petrol engine might need 14 kV, the same engine but with LPG would need 16 kV (see figure 1).

Technical Information LPG Spark Plug Servicing
While removing and replacing spark plugs, always; Remove the old plug, and clean the cylinder head. Screw in the new plug first and then tighten to the correct torque with a torque wrench.
Check the spark plug connector. It is a potential trouble spot. Faulty plug connector can lead to misfiring. Small cracks can lead to poor plug connector sealing resulting in high-voltage spark-over. Contact resistance on plugs and ignition wires lead to higher stress on the ignition coils. Replace faulty spark plug caps.
Bosch Spark Plug Functionality Air-Gap Technology When the arc forms directly between the centre electrode and the ground electrode, the ignition spark passes through the air-fuel mixture located between the electrodes. The advantages: High level ignition reliability throughout the plug’s entire service life. Good cold starting behaviour. Low engine voltage requirements. V-Groove Technology Together with the increased space between the electrodes, the sharp V-groove edges resulting from the ground electrode’s shape ensure that the ignition spark’s thermal energy is transferred easily and more effectively into the air-fuel mixture. This leads to a pronounced flame core and complete combustion irrespective of operating conditions. The advantages: High levels of ignition reliability due to the instantaneous arcing of the spark and immediate ignition of the air-fuel mixture. Additional cold start reliability even when battery voltage is low. Improved combustion protects the engine and in particular the catalytic converter. Since misfiring is avoided, fuel consumption drops even more. Note: On older vehicles a small change in timing may be required to optimise performance on LPG. Please contact your LPG installer for advice. Modern vehicles are fitted with knock detection that can automatically adjust engine timing when operating on LPG. Cause: Too much oil in combustion chamber. Oil level too high, badly worn piston rings, cylinders and valve guides. In two stroke gasoline engines, too much oil in mixture. 13 Partially melted centre electrode Centre electrode partially melted, blistered, spongy insulator tip. Cause: Overheating due to auto-ignition, eg: due to overadvanced ignition timing, combustion deposits in combustion chamber, defective valves, defective ignition distributor, inadequate fuel quality, heat range possibly too low. Effect: Misfiring, loss of power (engine damage). Remedy: Check engine, ignition and mixture formation. New spark plugs with correct heat range. 14 Centre electrode melted away Centre electrode melted away, ground electrode also severely attacked. Cause: Overheating due to auto-ignition, eg: due to over-advanced ignition timing, combustion deposits in combustion chamber, defective valves, defective ignition distributor, inadequate fuel quality. Effect: Misfiring, loss of power, possibly engine damage. Overheated centre electrode may result in insulator nose cracking. Remedy: Check engine,ignition and mixture formation. New spark plugs. 15 Partially melted electrodes Cauliflower-like appearance of the electrodes. Possibly deposition of foreign matter. Cause: Overheating due to auto-ignition, eg: due to over-advanced ignition timing, combustion deposits in combustion chamber, defective valves, defective ignition distributor, inadequate fuel quality. Effect: Loss of power prior to complete failure. (engine damage). Remedy: Check engine, ignition and mixture formation. New spark plugs.
16 Heavy wear on centre electrode Cause: Recommended interval between spark plug changes not complied with. Effect: Misfiring, particularly when accelerating. (Ignition voltage no longer sufficient for large electrode gap). Poor starting performance. Remedy: New spark plugs. 17 Heavy wear on ground electrode Cause: Aggressive fuel and oil additives. Unfavourable influence of gas turbulence in the combustion chamber, possibly caused by deposits. Knocking. No overheating. Effect: Misfiring particularly when accelerating (ignition voltage no longer sufficient for large electrode gap). Poor starting performance. Remedy: New spark plugs. 18 Cracking of insulator nose Cause: Mechanical damage due to impact, dropping or pressure on the centre electrode resulting from incorrect handling. In marginal cases especially after excessively long use the insulator nose may crack due to deposits between the centre electrode and insulator nose, and due to corrosion of the centre electrode. Effect: Misfiring, sparkover at points not reliably supplied with fresh mixture. Remedy: New spark plugs.

The Right Leads Make a Big Difference
The ignition system is the key to full engine power. When petrol powered vehicles are converted to LPG the ignition system performance must be more efficient. To ensure this, LPG specialists need to look for potential trouble spots. Ignition leads are sometimes over looked and can make a significant difference to performance. Always check the following during a LPG service: 1. To ensure proper functioning of the ignition system, ignition leads must be in good condition (not worn out or damaged) and all connections must be tight. 2. The ignition system can be tested with an engine tester or oscilloscope. The measured ignition voltage should match the target voltage given by the vehicle manufacturer. If anything is out of the ordinary then replace the corresponding ignition cable or component.

Q - What is the function of a spark plug and why is it a vital engine component? A - The function of a spark plug is to introduce the ignition energy into the combustion chamber and to initiate combustion of the compressed air fuel mixture. It does this task by generating a spark between its electrodes, which then generates the required heat to ignite a smooth burn of the air fuel mixture. The spark plug is an important factor in determining optimal performance and reliable functioning of an engine. It must permit reliable cold starting, it must guarantee that there is no misfiring during acceleration, and it must withstand the engine being operated for hours on end at maximum power. These requirements apply throughout the entire service life of the spark plug. For 100 years Bosch spark plugs have been designed for optimal performance, reliable functioning and to withstand extreme operating conditions. Today the continuously developing spark plug is a key engine system component. It plays a major role in fuel economy, clean, efficient combustion and the reliable operation of engines and catalytic converters.

Q - Are Bosch spark plugs pre-gapped at the factory? A - Most Bosch spark plugs are factory pre-gapped for popular vehicle applications. The gap measurements are indicated either on the box or by the part number located on the spark plug shell. i. S suffix = 0.7 mm ii. U suffix = 1.0 mm iii. X suffix = 1.1 mm Bosch Super Plus, Platinum and resistor spark plugs also have factory-set gaps. For most plugs, the setting is shown on the plug package. These gaps are correct for the most popular applications of these plugs. There are applications however, for which the gap setting has to be adjusted according to the vehicle manufacturer’s specification. To avoid damage to a spark plug in the process of adjusting the gap, it is important to follow these guidelines. To widen the electrode gap, use a tool that only pulls back the ground electrode, without applying pressure to the centre electrode. The tool must not be wedged between the electrodes as that may cause damage to the insulator nose. To close the electrode gap, carefully tap the plug, electrode first, on a hard surface, as shown in the illustration on page A13. Q - What is pre-ignition? A - Pre-ignition is an uncontrolled ignition process in which the temperatures in the combustion chamber can rise to such an extent as to cause serious damage to the engine and the spark plug. Full-throttle operation can generate localised hot spots and cause pre-ignition at the following locations: At the tip of the spark plug’s insulator nose On the exhaust valve On the protruding sections of the head gasket

On loose deposits (ash and carbon residue) Pre-ignition of the air/fuel mixture can cause severe damage to an engine and this is one reason why the heat range of a spark plug is so important. Q - What is a heat range? A - The spark plug’s heat range is an index of its capacity to dissipate thermal energy. The different characteristics of automotive engines regarding operating load, compression, engine speed, cooling, and fuel make it impossible to run all engines with a standard spark plug. The same spark plug may get very hot in one engine type, but may reach only a relatively low temperature in another. In the first case, the air-fuel mixture would ignite on the glowing parts of the spark plug projecting into the combustion chamber (pre-ignition) and, in the second case, the insulator tip would soon become so badly fouled by combustion deposits that misfiring would occur. To ensure that the plug runs between the desired temperatures, plugs with different heat capacities were developed. The so called “heat range”, which is assigned to each spark plug, is used to characterise these heat dissipation capacities. A plug with a low heat range number (e.g. 2-4) indicates a cold plug that quickly dissipates heat to the engine block and cooling system, while a high code (e.g. 7-10) indicates a hot plug that retains heat. By properly selecting the heat range of the plug, it ensures that the plug will operate between the plug’s designed operating ranges of 500-900 degrees Celsius. In this range, the spark plug will be self-cleaning, yet will not be hot enough to pre-ignite the air/fuel mixture.

Q - What is detonation? A - Detonation or “knocking” is uncontrolled combustion with a very steep rise in pressure. It is caused by spontaneous ignition of the fuel mixture, which has not yet been reached by the ignition spark. As the high pressure waves hit the walls of the combustion chamber, their impact produces a metallic knocking sound. Failure to recognise and deal with knocking will inevitably lead to serious engine damage. Q - How does Bosch test engines to determine the heat range and what heat range should I use? A - To ensure optimal performance in your car, Bosch has tested each vehicle model and the various engines available for that model listed in our catalogue. Using a special spark plug with a thermocouple built in, Bosch engineers find the hottest cylinder in an engine and then test various spark plugs in that cylinder until the ideal plug is found. This ensures that you will always get the best performance possible. Q - Do Bosch spark plugs meet original equipment requirements?

All products manufactured and/or sold by Bosch Australia carry a statutory and voluntary warranty. Consumer’s rights to such warranty are limited to failures and defects caused by a material or manufacturing fault within the specified warranty period.

This warranty information describes very broadly the general procedure for the settlement of warranty claims. Detailed information relating to the most commonly submitted non-warranty cases should also be reviewed prior to any warranty submission. Only genuine warranty cases are accepted. What is a Warranty Case? A warranty case exists when a Bosch product or spare part fails within the specified warranty period as a result of a manufacturing or material fault. What are Non-warranty Cases? A warranty case does not exist if the fault is caused by a violation of the operating, maintenance or installation instructions, inappropriate or improper use, incorrect handling or unauthorised repairs and modifications performed by third parties. Other examples of nonwarranty cases are failures caused by foreign contamination and water entry. Natural Wear and Tear Damage caused by natural wear and tear does not constitute a warranty case even if it occurs within the warranty period. Wrong Deliveries and Transit Damage Wrong deliveries, incorrect or damaged packing and transit damage claims are not warranty cases and will not be processed as a warranty claim.
